With the last part, it depends a bit on what you want to say. "I have never seen someone make a face like that before" means that she's never seen that kind of expression on anybody, ever (it's such a strange expression that she's never seen it anywhere before). If she has seen other people make that kind of face, or knows that people sometimes do make that kind of face, but she's just never seen him do it before, then you could say "I have never seen him make a face like that before".
("such a face as his" means "a face that looks like him", so "I've never seen such a face as his" means "I've never seen anybody else that looks the same as him." (i.e. nobody as handsome, or nobody as ugly, etc))
